A crack, spall or stain on terracotta is a symptom, not a complete diagnosis. The same visible damage can begin with water entry, restricted movement, corroding metal, impact, incompatible repair material or a production defect. A responsible response protects people first, documents conditions and confirms the cause before cleaning, patching or replacing units.
Start with safety and a condition map
Loose facade material can be a falling-object hazard. If units, glaze or fragments appear unstable, establish an exclusion zone and obtain review from the building owner’s facade professional or structural engineer. Temporary restraint, access and close inspection should be planned by qualified teams; sounding, probing or removing material without controls may make a fragile condition worse.
Create an elevation-based condition map before selecting repairs. Record cracks, chips, spalls, glaze loss, displacement, open joints, staining, efflorescence, previous sealant and patches. Note orientation, height, nearby roofs or flashings, openings, parapets and recurring geometric patterns. Dated photographs, measurements and weather observations make later monitoring meaningful.
Read the symptom without jumping to a cause
Cracks
Map direction, width and whether a crack crosses one unit, several units or adjacent joints. Movement pattern matters more than one isolated photograph.
Spalls and chips
Record depth, exposed body, hollow sound, edge location and nearby metal. Impact damage and moisture-related loss require different responses.
Stains and deposits
Identify water paths and test deposits before cleaning. Rust, salts, biological growth and construction residue should not receive one generic chemical.
Displacement
Bulging, rotation or stepped joints may indicate support or movement problems and warrants prompt engineering assessment.
Surface appearance alone cannot reveal internal web cracking, anchor condition or the wall behind. Investigation may include controlled sounding, borescope access, selective openings, material sampling, laboratory analysis or monitored crack gauges. The scope should be chosen by the conservation professional or engineer for the specific assembly.
Trace moisture to its entry and exit points
Water is frequently involved in facade deterioration, but “water penetration” is not a repair detail. Inspect roofs, copings, sills, flashings, gutters, sealant, mortar joints, penetrations and interfaces with other materials. Determine whether the wall is intended to drain through a cavity, shed water at the face or combine several layers. A face-applied coating can trap moisture if the original escape route is ignored.
Freeze–thaw exposure, soluble salts and wetting–drying cycles can intensify damage in some climates and materials. Confirm absorption and exposure rather than assuming every terracotta body behaves identically. Correct the water-management defect before cosmetic repair; otherwise staining, cracking or spalling may return around the new patch.
Check movement, supports and embedded metal
Thermal and moisture movement, structural deflection and inadequate joint capacity can concentrate stress at corners, openings or rigid connections. Compare cracks with movement joints, slab edges, support levels and changes in backing construction. Modern mechanically fixed panels also need the intended separation between fixed and sliding points, clip engagement and clear joint widths.
Historic units may contain embedded anchors or other metal supports. Corrosion products can expand and fracture surrounding clay, while failed joints admit more water. Do not simply seal the visible crack. Determine the condition and role of the metal, the load path and safe access. Replacement anchors, local opening-up and rebuilt support require specialist design.
Separate production variation from damage
Fired clay naturally shows some variation in colour, dimensions and texture. An approved range can be visually desirable and is not automatically a defect. By contrast, laminations, firing cracks, unacceptable distortion or deficient glaze may be production-related, but attribution requires representative inspection, batch records and appropriate testing—not an assumption based on one failed unit.
For new work, keep approved samples and identify production batches on delivery. Inspect packaging damage separately from manufacturing concerns. Check product dimensions, edges and visible faces before installation, and quarantine questionable pieces. The supplier, contractor and design team can then review evidence without obscuring the sequence of handling.
Prevent damage through design and care
Prevention begins with a compatible assembly: adequate support, movement allowance, drainage, protected top and edge conditions, replaceable details and access for inspection. Avoid directing runoff across vulnerable joints. Coordinate adjacent metals, sealants, mortars and cleaners. During construction, protect units from impact, grinding dust, cement staining and scaffold ties.
Maintenance should be based on inspection rather than aggressive routine cleaning. Start with the gentlest effective method and trial it in an inconspicuous area or on spare material. Follow current product guidance for modern terracotta rainscreen panels; historic glazed material needs conservation-led trials.
Know the repair boundary
Cleaning can address deposits, and a compatible patch may restore a limited loss, but neither stabilises a failing support. Repointing an open joint does not correct missing flashing. Replacing an individual panel may be appropriate when its support system is sound; widespread recurring cracks call for investigation before a larger replacement order.
